How to Inspect a Remote-Site Battery Bank

A battery bank at a remote site gets human attention a few times a year at best, which makes each inspection disproportionately valuable. The bank tells you how it is doing if you look and touch in the right places: cases, terminals, electrolyte, and the numbers. This page is the walk-through, ordered so that looking comes before touching, and everything ends up written down.

Inspect a Battery Bank in one line: To inspect a battery bank, examine every case for swelling, cracks, and leaks and every terminal for corrosion before touching anything, then verify terminal torque against the manufacturer's specification, check electrolyte levels on flooded units, record per-unit voltages, and compare all of it against the previous visit's record. The comparison, not the snapshot, is the inspection's real product.

What You Need

You need insulated tools, a torque driver and the manufacturer's terminal torque specification, PPE appropriate to the chemistry, a multimeter, cleaning supplies for terminal corrosion, approved water if the bank is flooded, a camera, and the record from the last inspection. An infrared thermometer earns its place by finding warm connections and warm units that fingers should not find first.

Inspect Before You Touch

Start with eyes only. Look for swollen or distorted cases, cracks, electrolyte seepage, and corrosion blooming on terminals and interconnects. Check the enclosure itself: water staining, blocked vents, rodent nesting, and heat discoloration all change the bank's environment in ways that shorten its service life. A swollen case is a finding to treat seriously, because it points at overcharge, overheating, or internal failure, the road that ends at thermal runaway on VRLA banks; involve qualified personnel before handling a distorted unit.

Photograph anything notable next to a scale reference. A photo from the last visit is the cheapest trend instrument a battery bank has, and swelling or corrosion progressing between photos carries far more information than either photo alone.

Check Terminals and Interconnects

Corroded and loose connections are the most common battery-bank fault and the easiest to fix on the spot. Clean corrosion per the site procedure, then verify every terminal fastener against the manufacturer's torque specification with a torque tool rather than by feel: under-torqued connections heat under load and drop voltage, while over-torqued fasteners crack posts and lids, which is a worse failure than the one you were preventing. Inspect interconnect cables for stiffness, cracked insulation, and greenish corrosion creeping under the lugs.

While the meter is out, record each unit's voltage in a fixed order. On a string, the units should read close together; one drifting away from its siblings is the early signature explored in the weak-battery procedures, and per-unit records across visits are how you catch it early, a habit that matters double in the string arithmetic of series vs parallel configurations.

Check Electrolyte and Housekeeping on Flooded Banks

On flooded units, check electrolyte level against the marked range on every cell and top up only with approved water, only to the correct level, and preferably after charging rather than before, because electrolyte expands during charge and an over-filled cold cell overflows acid when it warms and gasses. Never add acid in normal service; water is what evaporates and electrolyzes away.

Keep the tops of the batteries clean and dry. Dust and electrolyte film form conductive paths across the lid that leak current between terminals continuously, a slow theft from a bank that a remote site cannot afford, and the same film accelerates terminal corrosion. Clean, dry, labeled, and torqued is the end state of this section.

Verifying the Result

The inspection is complete when it is recorded: per-unit voltages, torque checked, levels corrected, photos taken, anomalies flagged with a follow-up owner. Compare against the previous record before leaving the site, because a unit that moved between visits is easier to investigate while you are still standing next to it. Common Mistakes

Laying uninsulated tools across a battery, which turns a maintenance visit into an arc-flash story. Watering before charge and overfilling. Tightening terminals by feel until something cracks. Ignoring slight swelling because the bank still works today. And inspecting without recording, which makes every visit a first visit: the bank's decline is a slope, and a slope needs at least two honest points to see.

Per your maintenance policy, chemistry, and the site's criticality; many operations align bank inspections with routine site visits and shorten the interval as banks age. Continuous voltage telemetry between visits changes the economics: sites whose trends misbehave get visited sooner, and healthy sites are not visited on superstition.

What does a swollen battery case mean?

Internal pressure or heat the design could not relieve: chronic overcharge, high ambient temperature, a failed regulator, or internal fault. Treat it as a serious finding rather than cosmetic damage, investigate the charging system and temperature compensation as likely root causes, and involve qualified personnel in handling and replacement decisions.
